Project Background and Requirements Buffalo Metrology was tasked with the reverse engineering of an 8-foot (approx. 2.44m) diameter settling pond cover used in industrial stirring systems. Settling pond agitators play a crucial role in groundwater and wastewater treatment systems, facilitating the removal of sludge and suspended solids within treatment tanks. Due to continuous mechanical load and rotational forces, the settling pond cover incorporates multiple critical functions, such as bearing alignment surfaces and welding points.

Object to be Scanned: Settling Pond Cover Main Project Objectives: * Inspection and evaluation of visible cracks on the tapered surface of the cover. * Acquisition of high-precision dimensional data for the entire part. * Creation of a complete 3D CAD model to support the manufacturing of a replacement part. * Precise reproduction of all critical functional areas.

Solution Brought by FreeScan Trak Nova The FreeScan Trak Nova provides the necessary speed, flexibility, and measurement-grade high precision for projects involving inspection and reverse engineering of large parts.

Acquisition of High-Precision Data and Generation of 3D Model Using the FreeScan Trak Nova system, the settling pond cover was digitized in one day. Scan data was acquired from multiple different angles to ensure complete surface coverage.

For large parts like the settling pond cover, VPG ensures dimensional consistency without requiring numerous markers. * Flexible and Separable System: The system is separable, allowing the FreeScan UE Nova to be used as a standalone handheld scanner. The FreeScan UE Nova offers an ultra-large field of view (FOV), high-speed data acquisition, and efficient scanning of large surfaces. This flexibility allows the team to adapt scanning strategies based on the geometry. For instance, tracking mode can be used for overall accuracy management, while handheld mode can be used for rapid scanning of large areas.

Inspection Using the 3D Model The scan data was imported into PolyWorks, where the engineering team analyzed dimensional characteristics, verified mating surfaces, and identified all critical features necessary for accurate reproduction. Combining multiple large scan files ensured complete coverage and precise measurement of the entire part.

Realization of Reverse Engineering After the scan data acquisition was completed, Buffalo Metrology's engineering team converted the high-resolution 3D mesh into a fully detailed CAD model of the settling pond cover. Instead of simply copying the damaged part as-is, all critical dimensions were extracted from the scan data, and the model was rebuilt based on them.

Results The replacement settling pond cover is planned to be manufactured from industry-standard grade carbon steel suitable for agitation applications. Material selection, structural design, and dimensional accuracy will all be determined based on the nominal model generated from the 3D scan data.

Buffalo Metrology will design a reinforced assembly based on the nominal model and the operational requirements of the stirring equipment. The new design will incorporate a welded central support and structural reinforcements, ensuring the cover can withstand the significant loads encountered during mixing operations.
